Have you tried running a CTRL + SHIFT + Q right before you save? (This force rebuild all configurations)
If this works, then you can add a rebuild/save mark to each of your configs and every time you save, it will rebuild all configs.

Re: File size remain big after deleting ALL
Every single file that I download from the internet, i run through what zxys001 refers to as a "parasolid wash". I save the part out as a parasolid, then open the parasolid and overwrite the original file. This completely strips everything away that isn't geometry (and without an actual tr...

Re: SW-MASS problem
What if you add a "rebuild on save mark" for each configuration, then save it.
Then, the geometry (and I assume design table data) is saved separately for each configuration inside the the part file (making the part file size larger).
Maybe it will fix the problem?

Also, assuming you are only using the file that the customer sends you for reference, then ask for Parasolids every time. Then SW version doesn't matter. Re: Insert Virtual Part from template creates an empty sketch
The default behavior for inserting a part into an assembly, is that you select a plane for your first sketch to go onto.
Then it automatically enters the sketch.
So, if you are doing it programatically, then it is probably simply exiting the sketch in the program part of it.

As far as I know, Solidworks uses a different translation algorithm when 3DInterconnect is turned on than when it is turned off.
From my experience, turning it on (for complex parts) gives you a MUCH more robust translation (with respect to STP files) that with having it off.
Test it out.
